So I have used this move in sims hundreds of times. Never ever have I seen it cause a DQ until after the update and DLC. Have I just been using the move wrong? What determines its DQ? My thought was maybe charisma because it worked with my main event heel beating an upper midcard face. Maybe the reason I've never seen it actually DQ an opponent is because he goes against other main event and equally charisma'd guys? How off the mark am I?

The Chair Illusion essentially acts like any other "normal" submission. The opponent has to be at zero spirit to get the "submission", in this case a DQ finish. Basically, you have to treat it like it was a "submission" of sorts, just that it calls the finish a DQ rather than listing it as "this move finished the match".

It seems pretty rare/random to me, but you might be on to something.
I have a couple edits that use the move, I know some other users have edits that use the move too.
I'll run some tests after I've finished doing some things I want to get done tonight.

So if I want an edit to win with that, the opponent's spirit better be destroyed.
